I don't have one of these nor have I ever played one but in any digital/stage piano I have played, your normally push down the two voice buttons simultaneously to layer the sounds.
I believe there is also a way of controlling the balance of the layers with the CDP2 model.

I was going to suggest a contact spray for the crackling - glad that seems to have helped. You may need to use it 3-4 times to get rid of all crackling.

Don't you mean that the other way around: major making music sound happier and minor keys making music sound sadder?Always rather dangerous to generalise though, and I would say that music in a minor key can also sound happy and music in a major key can sound sad.

The CLP-840 is an older model with a different sampling and keyboard action. In its day, it was very good but compared with the CLP3XX range loses some of it lustre.

Most keyboards like these have a rugged, metal skin or chassis inside which help take the pressure off the insides of the keyboard and its mechanisms so that they can be stored on their sides. Is it one of these pedals?
If so, there are sometimes a small switch on the bottom which may need to be switched the other way.
Just to rule out another obvious point, you are plugging it into the "damper" socket on the rear panel?
